Something happened when he modeled it and it doubled in poly count and we cant get it back :/

Are all parts on the UV layout the same size ? Nevertheless impressive work!
Tennis, Basketball and Baseball all requires one ball
Motocross requires two!

For the most part yes. I was about half way through organizing the template when Ramon told me about the rescale tool... but for the most part everything is about relative in size but there are a few things made bigger on purpose.

Wouldn't it have made more sense to have the fuel tank in the same orientation as the shrouds to make it easier when trying to line up graphics between the two?

It didn't make sense to take up the pixel space to sit right in front of the plastics when it could fit perfectly fine where it is at. It was detached from the plastics so you could quiet honestly just take the tank on the template, rotate it 90 degrees, match it up to the shrouds, put the graphics on it, and then rotate it back.
