Im first saving the object without applying scale/rotation
and then after doing it. as you can see it exports as a empty file

Looks to me like you deselected the model before you exported the 2nd time. If I have nothing selected when I export I get a 1kb file also because there is nothing in it haha.

I saw the same thing SMR did. Why did the object lose its outline before you exported the second time?

I am using Blender 2.63 and it exported fine, with and without applying scale/rotation.
Have you tried downloading your file and exporting that version, just to be sure there is nothing messed up in the file you are testing?
Can you record your steps to getting that error you posted, I can't seem to duplicate it.

There is something strange happening when you apply the scale. When I scale an object I just hit "S" then the multiplier and it changes size. If I export without applying then the object doesn't change size in game so applying only really "bakes" the scale into the object. I'm really not a blender expert and only use it to import OBJs, tweak the reflections and export though so maybe there is something else going on that I don't know about.
